Construction Materials Plant Automation

The problem. A construction materials manufacturer ran a productive batching and forming line held back by its controls, not its mechanics. The plant's electronics were obsolete — spares were unobtainable, the operator interface was long past support, and mix recipes lived in an undocumented controller that no one could safely modify. In an industry where productivity is the problem, every unplanned stop meant idle plant and lost output.

What we did. Automation Republic stripped the control system back and re-engineered it end to end. We designed and built a new control panel in our own in-house panel shop — cleanly wired, fully labelled and standards-compliant — and replaced the ageing PLC, drives and operator terminal. Aggregate dosing, weigh-batching, mixing and the forming cycle were brought under a single coordinated controller, with a recipe-driven touchscreen HMI so an operator can call up a mix or product and change over in a screen tap rather than a manual reset. Guarding and interlocks were brought up to current standards, and the whole system was documented with as-built drawings and code.

The platform. We standardised on a modern, well-supported PLC-and-motion platform — with B&R's X20 distributed I/O and Automation Studio giving scalable, real-time control over a rugged plant environment. Where a customer's installed base calls for it, the same rebuild is delivered on Siemens, VEICHI, Rockwell/Allen-Bradley or Mitsubishi; we are vendor-independent by design, so the platform fits your fleet rather than a one-brand agenda. VSD-driven conveyors and mixers were re-driven with current-generation hardware, and dosing accuracy tightened through closed-loop weigh feedback.

The result. The line returned to full production on a modern, supportable control system — spares secured, downtime risk removed, and recipe management that makes product changes quick and repeatable. Batch consistency improved, the operator interface is intuitive, and the plant now owns clean documentation for everything that was rebuilt. With VPN remote support in place, we can diagnose, tune and update the system without a site visit. What had been the plant's biggest uptime liability is now one of its best-documented assets — delivered at a fraction of the cost and disruption of a new line.
